I thought that too, but if you listen as he cuts it, you can hear the thickness. What gauge aluminum are you using?

Yep he has it right. it's heavier that regular aluminum foil but lighter than roof flashing.

You would be surprised as to how strong the panels are once formed. the shape is what gives them there strength.

Default I was hoping

That the metal was the same as flashing. I have rolls of it. As for the 20 some years of working with it, I think I'll leave it in a roll or wrap the bottom of my gas can. I must say that this is fantastic work and building with such deadication as to take time from your vacation is inspiring to what your doing. So with the molds that your saving are you going into production with this or are you move'n on? This is such a great build I can't wait to see what's next.

have you thought about making another mold of the peice with the metal formed over the original to make it more like a stamp and die process?

Sorry the flashing is just to thick. I didn't really take time from vacation. I would work on it while we weren't doing anything. I would rather work on my truck than sit and watch TV. I can't say here what my plans are yet but you can PM me if you want more info.

yes i have but to do that and get the same finished quality would take machined steel dies and a hydrolic press not to mention multiple dies for the same panel.

With al that thin you should be able to slowly work them by hand. I used to do prototyping and we used that method to make limited runs of small stamped parts. The Al makes a difference, the stuff we used was very soft and just about the same thickness. We made the molds in a wooden form with guide rods in them so both halves lined up then would use a series of "gentle" taps to slowly form the metal.
