Thinking about making my own chassis rails like you. What size box tube did you use, what gauge steel? Also, how did you split the box? Bandsaw? I dont have a bandsaw but I thought I saw someone do it with a cutoff wheel in a drill press.

I used 1/2" square tube 16 gauge wall stocked at most hardware stores.

Bandsaw I've tried other methods. I found the dremel wheel in the drill press took forever and didn't seem to work as well as I might have hoped.

The hardest part is splitting the two halves the rest is easy.

Amazing fab skills. Hats off to you sir. I am taking notes over here. I've never been brave enough to try a custom chassis. Keep the updates coming.

Well had a little mishap today. While brazing the cage mounts the styrene tub was just little to close to the torch and it melted.

So back to square one on the interior tub. I guess i wasn't very happy with it any how it seemed to basic and fragile. I'm deciding to try a new route, vacuum forming. I was planning to vacuum form the drivers floor pan to allow clearance. So I made some fender molds.

Spent the rest of the day making a vacuum table from about $10 worth of lumber. The idea is pretty simple, attach my shop vac at the back of the box. The little holes will suck the molten styrene sheet over the molds. The frame holds the sheet while I heat it with a heat gun. After the plastic sheet becomes molten I slide it over the box and suck it in place with the shop vac.

No idea if this is going to work but worth a try later this week. I'd like to make two molds for complete interior tub sides. That way I can make replacements easily if needed and can make it fit the inside of the body like a glove rather then just flat sheet.

Completed the molds.

Loaded up a sheet.

1st pull

2nd pull

3rd pull

This left me with several to choose from. They are hardly perfect but should look just fine inside a body.

Choosing the best two I can already tell I like the shape fit and finish way better than the boxy styrene work I did prior.

It rolls!

Even flexes half decent.

Put some work into mounting a shifting servo for the 2 speed trans.

I did some work on the rear bumper today 3/16 stainless tube can't wait to head back to work to sandblast all the flux off the parts and make them shine. The tail light decals will go in the holes to fill it out like the real thing.

I'm considering making tube fenders all the way around the truck to give the fenders a little more depth and fill. Would be a pretty big task but likely worth the effort in the end.

Worked some more on the shifting linkage. I ordered a RC10GT throttle linkage to get the needed springs and do dads to make it work smoothly. Should have it done in a few days.

Finished the steering linkage and installed the servo.

Neat design, digging the updates and having the time to take us through each step is cool too. Didn't know about lexan body at first but incorporating styrene is to add realism is a great idea taking away the thin plastic body look!

Floor pan mold

Still have to cut it so the Trans fits. Tons more work to go.
