Just wondering, wouldn't it be a good idea to make the stubs a bigger diameter? It looks as though they are still 4mm? I break the stock ones like mad, thats why I ask....

I like the way you think. They are 5mm (actually 10-32) 10-32 and 5mm are so close a nut doesn't know the difference. Same as a max.

Plus I gotta think my steel is better...

They are the same size as my super. That thing is heavy and taken some tumbles. never broken

More progress today:

got all the outer stuff made and assembled onto the axle:

Time to tackle the actual axle. Need some balls for the dog bones.

Thought about makeing them from solid. Then you'd have to split the axle to get the bearings on. No good. In the end I made them like my other axles, slip on a ball and pin it with the dog bone pin, then hold the pin in with a setscrew. I needed to drill a hole in some 3/8" balls... On El Capitan I ordered some SS balls that were harder than hell, ruined two bits trying to drill them and gave up and ordered brass balls (no chuckling allowed!). They are starting to wear a bit so I wanted to try the SS balls again. What I did this time is aneal them so they weren't harder than the back of gods head:

I heated them up with a torch till they glowed bright red. With steel a good indicator is to heat them till a magnet won't stick to them any more but these being SS a magnet never would stick to them. So instead I went with the looks about right method for heating. I heated them and a big chunk of metal below them so when they cooled they would tend to cool slowly with the big chunk. I also gradually removed the flame so they'd cool slow.

They drilled pretty easy after this:

When you machine parts alot of time you have to make parts to make parts... Here's a simple jig I made to cut the burr off the balls:

The shaft is tapered slightly so the ball would fit on snug and true. I could then run a countersink up to the end and de-burr after drilling.

No real way to hold onto the thing otherwise.

I also used the fixture to mill the cross pin hole for the dogbone.
