Axle housing frustration

I have been emailing with rc4wd since late October. Nearly 30 emails back and fourth. The customer service reps have been wonderful. I can’t say enough good about those two.

The front housing on my LWB kit has been nothing but trouble since day 1. Trying to install RC4wd xvds. The housing doesn’t fit together. You can see the ring gear spin the gap is so large. The housing has such a gap that the knuckles bound up when you’d turn. So after a lot of careful grinding with the dremel, I got them working smoothly.

I emailed rc4wd about my issues. They agreed my housing was bad manufacturing! Agreed to send me a replacement housing. Received the tracking number November 1. Part arrived November 13. The new housing is even worse.

Rc4wd now tells me that this is a standard issue and there’s nothing wrong. Just put a bead of silicone on the seam.

Anyone else running into this with their housings ?
 
The housings are cast and I have seen this before. A lot of people seem to find a solution by sanding them flat. Not saying its right but its probably a QC issue that isnt easily fixed at the moment. Cast is a great cost savings over machining but sometimes you end up with issues like this. I would suggest sanding them, make sure any flashing is removed, and assemble as normal.
