Default rear axle bind on kit build

I've searched and cant find an answer to my prob. About 1/2 way thru my kit build and had an issue with the short axle on the rear . The splined fixed end that slides onto the housing would not engage fully leaving about 1-2mm of spline visible. When I forced the gap together by putting in the screws that attach it , the bearings would bind , only just being able to turn the axle. After pulling the thing together 3 times I drilled the holes in the end tubes oval so there was no bind , with the spline visible . Its an ugly fix but I could not work out what was wrong . Anyone else struck this or have any clues what could be wrong ? Its only the short side and the same if I spin the diff the other way .
I'm stumped , thanks for any suggestions.
