how to or what to.....grind down rear bully to make lighter

hey guys.
kinda want to put my rear cast axle on a diet. I have seen a few post but I know am missing some.

I've drilled out my gears already. And I'm about to lighten the axle tubes. But u guys got any pics of what is okay to grind out or off the cast case?

I drilled the tubes out to 5/16", When I was almost done drilling out the last bit I let the drill bit get hung up inside the tube. Basically The length of the tubes and the soft aluminumn provide enough friction that even when it's drilled out the bit still hangs up inside the tube. Once the tube is stuck on the drill bit you can use it like a lathe.

I used a really rough file to knock it down, and then 60 grit sand paper wraped around it to smooth it down and clean it up.

It is a really slow process that I spent hours on. You really need to take your time with it, and don't put to much pressure on it or you will fry the bearings in your drill press.

Might be able to use allthread with a nut on each end and throw it in the drill press? Maybe drill a hole in some plate, clamp it to the table and run the allthread through it to take some load off the drill bearings?
 
^ I agree with Kraqa. The work isn't worth the gain in this case. Delrin or aluminum tubes are the ideal choice. If you want a light weight rear end then start with the right components rather trying to imitate them.


I have bored out my aluminum rear axle tubes, and the change in weight bias is minuscule.


53 Willy's bully thread has an excellent example of axles that have been shaved for clearance and weight reduction.
