Chevy Crew Cab Dually

Grill done, 8ft Bed Started

Today I sanded and trimmed the grill... The louvers are now bonded to the back of the grill shell, ready to move on.

So I began the bed! The single rear wheel beds have flares built into them on the Chevy trucks. The dually fender is a completely different shape on a smooth bed, so I couldn't just stretch the bed but I needed whole new bedsides. First I bent a piece of aluminum to the curve the bed side needs to be, then I taped some .060" styrene to it around the edges and threw it in the oven at 330 degrees untill the styrene melted nice and soft. I then pulled it out, let it cool, and I had some curved material for new bed sides!

Then I had to start the cutting. First I marked the wheel well locations and the front of the short bed on my new bedsides. Next, I cut the bed sides out while leaving the front. Then I lined up my front marking and traced the aft edge and top edge of my new bedsides. Then I glued them in and measured how long I would add to stretch the bed and marked that from the front of the original bed. This way my markings would be even and the bed would be straight. Cut the bed sides to length, and then cut out the original front and glued it to it's new position for the proper length of an 8ft bed.

I ran out of Plastruct Bondene, and the UPS guy has not delivered my new stuff yet. Should be here by end of day today. I will not make any more progress building, but I plan to start cutting pieces to finish my bed stretch, and then possibly to make my dually fenders. This way tomorrow I should be able to get a huge chunk of this bed done, if not completed. This thing is a monster, at 25.5" inches long with a gap between the cab/bed. When put together it will be 25" long! LOL.

Fenders waiting on glue!

Well, still no UPS guy. So I'm callin' it a day now. I used some paper to make templates, which I then transfered to .060" styrene and cut out and bent up and now the fenders are mocked up. There going to take some layering to round the flat side a little and gap filling, but after a few hours of slightly changing the pieces and then cutting more out I think I went through at least 6 sq feet of styrene! LOL. Finally close enough to work and about as good as I think I'm gonna get, so hopefully(depending on UPS) tomorrow I'm gonna start glueing, layering, and sanding.

Incredible work! The double troubles fit that perfect, and ive got to say the grill it just sik!
 
Haha, at least it can tow your (soon to be built we hope) class 2 rig
to the spot!

Freaking sick. First time I've seen a dually build that actually fits in the hips.

Fenders

Last night the fenders were taped on. Today, they are glued on! I also layered the fenders with 6 additional layers of .020" styrene on the sides, and then capped it with 1 additional layer of .020" on the wrap around part. This was to help cover any gaps in the primary skin, make it stronger, and give me some material to sand away to begin the shaping. It will need to be built up a little in the center so it bows out a little. I did not yet smooth out the wheel arches. You can see in one of my pictures the bed looks a little twisted now... I'm gonna fix that when I fill in the front half of the bed and if it doesn't go away, when I bolt it the frame it will flatten back out. I also reinforced all my joints so I don't have to worry about any seams popping. No electricity for most of the day. I had an electrician changing my breaker box and my house went from 50amp main to a 150amp main. Now I can cook while using the cloths dryer! So all the sanding was done by hand. This is where most of my day went. Hopefully soon I can get this bed wrapped up and move on to details. I may also do the commercial cap on the bed before I finish the details.

Doesn't look like a lot changes for today, but I got a bunch of time sucking work done. LOL. I filled in the gaps inside the bed, cut the fender openings, and applied some filler. Tomorrow I can sand it smooth and the bed will be done. Then I think maybe the cap or something... I don't know. LOL

you know, the more I see this I'm thinking I need to cut the innards out of the bed and put a real bed floor in there... But I don't know how much room I will have under there. I think I need to leave the bed alone for now and see how the chassis goes along. I'm thinking this is big enough I should be able hide everything in or under the cab and put a real floor in the rear. That would be a lot easier than the cap, and I think it would look cooler. What do you think?
 
If you did the cap with as much detail as you did for the grill and dually fenders, i'd have to stay stick with the cap. I'm sure you'd be able to make it look killer. everyone does a bed drop lol
