I use a carbide bit, slow rpm with slittle pressure when I drilled my hardened Axial gears.

Carbide is sharp but also fragile, it doesnt like being shifted. Ive snapped a couple from the part not being secure enough.

Carbide or Cobalt if you can afford them.
An idea I had, use the stock gears as a starter. Drill the holes in the softer gears first. Then, line them on a shaft or a piece of brake line, etc.
Screw that entire assembly to a 2x4 or something sturdy. Then drill the holes in the hard gear, using the softer gear as a drill guide. Then you can get your spacing right and what not.

Take some before and after weights. I am interested in seeing how much this really saves.
If it takes quite a bit off, and doesn't hurt the gears, my plan is to make a fixture, and give it a try on my CNC..

Sounds good..
Get yourself a good scale and document as much as you can.
I'll bet you are still lighter than I am right now.
My XR10, with Viper II chassis, 6" Sedonas, and a pretty common package, is right near 6 lbs.
The funny part, when I started with the XR10 a couple years ago, 6 lbs was amazing. A rig that "light" was unheard of.
Now, 6 lbs is the BBW of crawling. LOL..
I wish you could pick up my TTC truck. She tips the scale just shy of 10 lbs. Seriously.
