I've been going back and forth trying to figure out a simple solution to the gear/shaft issues on my new gearbox. I've tried pressed/glued gears that spun free too easily and custom 12t gear shafts made out of weak material.

Here's a cheap solution that I think might work very well.



I picked up a 1/8" hex broach from Mcmaster. I'll still use a combination of steel and aluminum pinion gears, but now I have a much better gear selection, plus I can setup an entire gearset at home in about an hour. What's even cooler is that I can use cut down 1/8" allen wrenches to make gearshafts that are strong, cheap, and fit tightly in broached gears

The gear is just pushing on the face of the chuck jaws. I left the jaws open just wide enough for the broach to slip through without making contact. The broach has an 1/8" pilot, so everything lines up straight without a lot of setup work.

Yeah, it sort of offsets the cheap gear shafts

Money for cool tooling is never wasted though.

Someone's gonna see that pic with the lathe chuck, not read the text, spin their gear up and push the broach through and wonder why they spin when mounted on hex rod.
