I added a little lip to the back of the hood. The fullsize has a little lip in the back and I wanted to add a little more depth to the hood. I think this worked out great.

Threw an update video up last night with the current status of the project as well as a closer look at some of the details.

Build really is looking good Josh, but that front end/grill piece (@ 7:55).....sorry but its gotta go.
Any thought on making a buck and pulling a one piece?

Yeah the gap there was not lookin good. It is a little better when all tightened down but not where I would say perfect.

I would definitely like to pull a new one-piece version. It was on my list to do with the 3D printer but I am not sure I am patient enough to wait. I could probably have a buck done tonight if you want to fire up that fancy little oven of yours My vacuum table remains untested and I'd have to use either my toaster oven or the "real oven" upstairs (and you know how that might go over).

Working on the one piece grill tonight.

Setting up the original grill to make the negative.

I formed up around that and poured a plaster cast of it to create the negative.

Grill project is mostly completed. I am going to make some sort of grill mesh or billet insert for the actual "grill". I'll work on that this week.

Made the buck to form around.

Headed over to BC Racing's place to do the vacuum forming.

Did several test runs before pulling the final grill.

Cut the grill for some Axial headlight buckets

Annnnnnd painted.

If you made a bunch of evenly spaced pinholes all the way through the blank in and around the indented areas (headlight bezels and grill edges) allowing the table to pull air not only from around the blank but also through the center, would it pull the heated styrene in to sharper cleaner edges in the detailed areas when formed? Or would it be too much suction going on?

.

They would all just show up in the styrene. Pretty much every little thing in the mold comes through into the final piece. It's actually pretty cool to see. The original grill has very little detail as well, just not much going on with a Scout grill. I'll be adding a little bit of detail paint and then some sort of grill to it and that'll do it.

When you had the negative and filled it full of bondo, did you use any mold release agent or just break the plaster away from the bondo after it cured ?
